In 2003 the 6.0 Powerstroke had an oil injection function that mostly ran on oil pressure. But there arises an issue with HPOS (high-pressure oil system). The worst problem was leakage of oil at high temperature and pressure. 

Then Ford upgraded this feature and launched STC fitting. But the users started having new problems like no start, having difficulties with power drain or sometimes the engine gets warm too fast.

Another major problem that was experienced in early 2003 was difficulties with ICP sensors. It was located under the turbo, which often got damaged by heat. 

Failure of HPOP and IPR was also common in 6.0 Powerstroke 2003.

6.0 Powerstroke 2005

In 2005 the valves were improved, but some new problems were introduced with it. They launched new functions, but the valve kept failing because of carbon buildup. This creates problems with the regulation of exhaust gas. 

They started producing extreme levels of black smoke and made the experience worse for the users. It also made fluttering noises while starting and often created issues with starting the engine.

6.0 Powerstroke 2006

In 2006 a new feature was added with 6.0 Powerstroke. It had a mono vane VGT which was used to minimize turbo lag.  But unfortunately, this turbo changer kept failing, and severe damage issues occurred. They mostly had the same symptoms faced with a damaged EGR valve.

Another problem was that the regulating vanes started to get clogged and made blocks. This happened because of carbon buildup resulting in damage to the engine and over boost issues. It often showed no boost when the turbo changer started working suddenly.  

Another problem that many users complained about is bearing failure and damage to the cylinder. This also causes harmful effects on the engine.  

6.0 Powerstroke 2007 

The oil cooler problem was the most common in 2007.  This one works like a tiny radiator, and it keeps the main engine fuels cool and under control as it transfers heat through the engine cooler. But the problem was seen after a few uses.

When they tested the feature, it was ready to go, but the users complained that after a few use, the oil cooler stops working.  The cooler gets clogged, and they block the regulator. As a result, the cooler couldn’t perform its task, and the fuel got overheated.

But in 2005, there was a new feature included with the 6.0 Powerstroke. They added a coil spring with it.
